When comparing auditorium chair specifications, foam type appears alongside foam density as a key quality parameter. "Cold-moulded PU foam" and "slab-cut foam" describe fundamentally different manufacturing processes that produce cushions with different performance characteristics. Understanding the difference tells you something important about a chair's comfort longevity and value.
How Slab-Cut Foam Is Made
Slab foam is manufactured in large blocks or continuous blocks — imagine a very large rectangular slab of polyurethane foam, typically 2 metres by 1 metre by 600mm depth. This block is then cut into individual cushion shapes using band saws or hot wire cutters.
The advantages of slab foam for manufacturers: it is fast, it uses simple equipment, and it allows a single foam formulation to be used across many different cushion shapes by simply cutting to different patterns. The disadvantage from a product quality perspective: the cushion shape is determined by the cutting path, not by the foaming chemistry. Edges and contours are cut rather than formed, which means they do not have the structural integrity of a moulded edge. Cut surfaces are also slightly more open in their cell structure at the cut face, which can affect surface feel.
For very simple flat cushion shapes — a plain rectangular seat pad — slab cutting is entirely adequate. For contoured seating with shaped profiles, curved edges, and precise comfort zones, slab cutting produces a lower quality result than moulding.
How Cold-Moulded Foam Is Made
Cold-moulded foam (also called moulded polyurethane foam or reaction injection moulded foam in different product contexts) is produced by mixing polyurethane foam chemicals — a polyol and an isocyanate — in precise proportions and pouring or injecting the mixture into a closed mould in the shape of the final cushion.
The chemical reaction between the two components generates the foam, which expands to fill the mould cavity and sets in the exact shape of the mould. When the mould is opened, the cushion has the precise contour, edge profile, and dimensional accuracy of the mould design.
The key differences from slab cutting
Consistent density throughout: The mould design and chemical formulation control the density of the foam throughout its volume. There are no cut surfaces with different cell structures. The density at the centre of the cushion and at the surface is consistent because it was formed together rather than cut.
Precise contoured shape: The cushion has the exact profile the designer intended — not the profile that the saw path produced from a flat block. For ergonomic seating where the contour of the seat base and backrest follows body geometry, this precision matters.
Better edge integrity: Moulded edges have the same cell structure as the rest of the cushion. They do not compress differently at the edge or develop the slight crumbling that cut foam edges can show over time.
Consistent across production runs: Because the chemistry is controlled to fill a specific mould, each production unit is the same. With slab cutting, minor variations in the cutting path produce minor dimensional variations between units. For institutional procurement of 200 identical chairs, dimensional consistency in the seating surface matters for the uniform appearance of the installation.
What This Means in Practice for Auditorium Seating
The practical outcome of cold-moulded foam in an institutional auditorium chair is visible over the chair's lifetime.
A chair with cold-moulded foam at appropriate density (35–45 kg/m³) retains its seat contour and backrest profile consistently throughout its service life. In year seven of institutional use, a well-specified cold-moulded seat looks essentially the same as in year one, minus normal surface fabric wear.
A chair with slab-cut foam — particularly at lower densities — develops compression and shape loss faster, most visibly at the seat centre where the highest point loading occurs. Over institutional use cycles, the flat cut cushion compresses unevenly because the highest-contact zones bear the most load.
How to Verify in a Specification
When requesting specifications for auditorium or lecture hall seating, asking specifically "is the foam cold-moulded or slab-cut?" gives you a direct answer that most institutional procurement conversations do not reach.
Vendors supplying cold-moulded foam chairs know this is a quality differentiator and will confirm it readily. Vendors supplying slab-cut foam may use language like "high-quality foam" or "premium PU foam" without specifying the manufacturing process — because the manufacturing process is the less favourable one.
Asking for the density in kg/m³ alongside the manufacturing process gives you both dimensions of the foam specification.
